Ford F-150 production hampered by frame shortage

If anyone has questions about how Ford's new aluminum-bodied F-150 will hold up, it's not buyers. Orders are so strong for the fullsize pickup that competitors General Motors and Ram are discounting their offerings to hold onto market share. It's a shame for the Blue Oval then, that it can't build all the trucks it needs because frame supplier Metalsa isn't delivering enough frames. Neither Ford nor Metalsa has said what the problem is, but Ford employees are at Metalsa's Kentucky plant trying to get it sorted out, Automotive News reports. Overtime shifts at the Dearborn Truck Plant and the Kansas City Assembly Plant have been canceled due to the shortage that's been a problem for at least two months now. The issue is exacerbated by this being the changeover period in production from the old model to the new, which comes with its own issues. That would help explain why even though Dearborn production finished ramping up in January, output in April was down 9.2 percent compared to last year, according to AN. Transaction prices are up for the new truck, but overall F-150 production in Q1 was down 40 percent, and missing product means missing profits. Combined with the production drop for the new Ford Edge, the company's Q1 bottom line was robbed of $1 billion. It isn't clear when the frame issue will be solved, but workers at the plants are ready to run "all-out" when it is. Ford announces fix for 2021 Expedition and Lincoln Navigator fires

In the middle of May, Ford announced a recall of around 39,000 Ford Expeditions and Lincoln Navigators from the 2021 model year due to fires starting under the hoods of the SUVs. At the time, Ford had received 16 incident reports, 14 of them happening with rental vehicles. The automaker cautioned owners to park their vehicles outside and away from structures while engineers figured out what was happening and how to fix the problem. Since that May announcement, five more fires have been reported, four of them rental vehicles, and there's been one burn injury. The company announced it understands the problem and has a fix, at the same time widening the scope of potentially affected vehicles. Instead of recalling 39,013 units built between December 1, 2020, and April 30, 2021, the recall now includes 66,221 vehicles assembled from July 27, 2020, to Aug. 31, 2021. The suspected culprit is a circuit board provided by a supplier that changed manufacturing location during the pandemic. Ford's press release on the matter stated that "circuit boards produced at this facility are uniquely susceptible to a high-current short." The affected vehicles are fitted with either an 800-watt or 700-watt cooling fan system. About a third of the recalled population are fitted with the former, and should get a quick fix at the dealer. On these SUVs, techs will inspect the battery junction box. If they find evidence of melting, they'll replace the whole box. If not, they'll simply remove the engine fan ground wire that runs to the battery junction box; since this ground relay is redundant, the change doesn't alter operation of the fans.  Owners with the 700-watt system might need to wait until September for a fix. These vehicles need an auxiliary relay box with a wire jumper, but the parts aren't available now.   Ford's notifying all owners via the FordPass app, and will follow up with owners of the 700-watt cooling system once the parts are in stock. Until their vehicles are fixed, Ford says the SUVs are safe to drive but that they should still be parked outside and away from structures. The somewhat mixed messaging — 'Yes, your cars are safe to drive, but they could catch fire so don't park them near anything flammable' — encouraged a group of owners to file suit against Ford. Ford to build next F-150, outgoing model concurrently?

Ford is rumored to be considering concurrent production for old and new F-150 models in a bid to minimize supply chain disruptions and inventory. Automotive News is reporting that the Blue Oval will build both the current F-150 and its replacement, which we showed you testing just last month, side by side for about half a year before switching over entirely to next-generation production.
As IHS Automotive analyst Mike Jackson told AN, "In order to ramp up, you have to retool...and that means you have to take capacity offline." Building both models alongside could allow Ford to cope with the still strong demand for the current F-150, while populating dealer supplies and working out supply chain kinks for the new model before making a full-time switch.
A loss of capacity when demand is so strong, even for a short period, could spell bad news for Ford, which nets an estimated 90 percent of its global profit on pickups and large SUVs. As AN states, Ford produces the F-150 in both Kansas City, Missouri and Dearborn, Michigan, which allows it to maintain some degree of flexibility in production. The new F-150 is expected to arrive at the 2014 North American International Auto Show as a 2015 model, with a design inspired by the Atlas Concept first shown at the Detroit Auto Show last January.
